Issue imaging one Dell D630 to another Dell D630

Our company has a lot of Dell D630's that were ordered a year ago. We recently got a new batch in, which are refurbished. When making KACE images from the original D630's, and deploying to the new laptops, they don't work. After displaying the DELL logo during post, the screen just stays black and no XP loading screen appears.

I recently looked at the BIOS, and it seems as if the original D630's have a 120GB hard drive. Looking at the new D630's that arrived, they are all 80GB. Will this make a difference when imaging? I took a 120GB hard drive out of the original one, and put it into one of the new laptops, then deployed the image again, and it boots.

Is it possible that a different hard drive size would have an affect on this? if not, would anyone have any ideas as to why? It's a new KACE setup, and the KACE admin is knowledgeable with imaging, so it seems to be setup correctly. However, I don't have access to any preference/settings pages right now. It does format the drive before deploying the image as well.

Any help is appreciated.

Thanks for the input. We've tested the partition deletion and creation via partdisk manually, and it seems to have solved the issue so far. I'm going to discuss this with the KACE administrator to get it installed as a pre-image script to see if that works from now on. Hopefully that solves the problems we're having :)
